Auto Body Material Removal: Sanding, Blending, and Filler Work Without Chasing Your Tail

Body work is a sequence. Each step removes material at a controlled rate and hands off a surface to the next step. Skip a grit, use a tool that is too aggressive, or heat a panel and you do not just lose that step - you add work to every step after it.
Match the tool to the stage
Heavy removal: coatings, seam sealer, undercoating
This is scraper and needle scaler territory. An air scraper strips undercoating, seam sealer and heavy adhesive far faster than an abrasive, and it does it without loading up discs. A needle scaler is the right tool for rust, scale and weld slag on structural pieces and frame rails - the individual needles conform to irregular surfaces in a way a flat abrasive cannot.
What a needle scaler is not for: exterior sheet metal. The impact will stretch and dimple thin panels. Keep it on frames, brackets, and heavy sections.
Body filler leveling
The classic mistake is going straight to a fine finish sander. Rough-level filler with a coarse grit on a board or a suitably aggressive sander, then step down. If you try to knock down a high spot with 180 grit you will burn a lot of time and probably heat the filler.
Heat is the enemy here. Filler that gets hot gums, loads the abrasive, and can lift. Keep the tool moving, use a lighter touch, and let the abrasive do the cutting.
Blending and finishing
Progressively finer grits, decreasing pressure, increasing overlap. The goal is that each grit fully removes the scratch pattern of the one before it. Most pinholes and sand-scratch swelling that show up after primer are the result of skipping a grit here.
Polishing
Lowest speed, cleanest pads, most patience. Contamination on a pad at this stage undoes everything.
Die grinders in the body shop
A small angle die grinder like the ZDG-236K is genuinely useful for spot weld removal, cleaning up cut edges, and getting into flanges and channels a sander cannot reach. Watch the RPM rating on whatever you mount - the ZDG-236K runs 20,000 RPM and the abrasive has to be rated at or above that.
For fine work in tight areas, the ZP313 straight grinder with a 1/4" collet handles mounted points and small burrs well.
Panel bonding, rivets and modern repair
Modern collision repair uses a lot of bonded and riveted joints, and OEM procedures increasingly specify rivet type and setting method. If you are doing structural repair on late-model vehicles, a proper blind riveter sized for the specified rivet is not optional - and neither is following the procedure. A rivet set with the wrong nose piece or an underpowered tool looks fine and is not.
Air supply and dust
Sanders are continuous-duty tools, which means they are among the biggest CFM consumers in the shop. A compressor sized for intermittent impact work will fall behind on a long sanding session, and a sander running on low pressure just polishes instead of cutting.
Water in the line is worse in a body shop than almost anywhere else - it ends up on the panel and in the finish. Dryer, filter at the drop, and drain the tank.
On dust: filler and coating dust is a respiratory hazard. Use extraction where you can and proper respiratory protection always.
